The manufacturing of custom steering wheels is a complex process in which precision engineering, materials, and ergonomics must be controlled throughout the entire production to insure safety, comfort and customization.

ArmorKun has extensively developed a highly flexible and solid solution for custom production: Armature fabrication control, optimized overmolding, meticulous safety and electronic components integration, automated cutting and thorough quality check ensure high quality manufacturing of products according to industry standards and customer-specific needs.

In this initial stage we concentrate on getting your exact requirements. The performance of the vehicle, the electronic integration we'd like to achieve and taste for the aesthetic are evaluated to create a complete baseline for a customised set-up on the bespoke steering wheel.

CAD software is used by engineers to make accurate 3D models. At the same time, CAE simulations are used to carry out structural and modal analyses, guaranteeing the design of the product to the highest standards of safety and performance before any physical production.

Generally, the aluminum cores are manufactured by cold extrusion casting. The pre-heated billet is pressed with great hydraulic force within a die to form a strong corrosion resistant structural base for mainstream applications at a low cost.

Precision stamping and gas metal arc welding are the processes employed to produce steel cores. This approach is more expensive and robust, suitable for commercial applications and economical projects.

For manufacturing flexibility we have taken the modular design approach. The steering wheel consists of multiple precision-welded structural and functional sub-assemblies, simplifying the process of customizing the steering wheel for low volume production.

Reaction Injection Molding (RIM) is used to make the outer foam layer. Two liquid chemical solutions are combined and added to a hot mould, which causes a quick chemical reaction and expansion creating a one-piece molded shock and ergonomic grip surface.

Master craftsmen do precision hand-stitching to produce premium leather wraps. Pre-cut hides are carefully stretched and double-sewn at the top and bottom using a waxed thread for a perfect and gap free fit and an unprecedented feel.

Special finishes, such as carbon fiber or wood, are applied in a special way. Hand-laid and autoclave-cured for high structural rigidity, carbon fiber is also cut and sealed by laser to provide a lustrous, bespoke luxury and distinction.

Aftermarket wheels are not fitted with an airbag inside, so we perform extensive compatibility testing to guarantee the wheels' smooth fit into the factory system. This ensures the original air bag deploys properly, with no structural interference.

Electronic components are designed as independent pre-tested modules in order to have an optimum level of assembly and customization. Robotic laser trimming, based on 3D optical scans, is used to reduce excess material. It is a very precise and automatic process, creating perfect edge profiles and removing inconsistencies from the traditional manual process of trimming edges.

Special finishing processes are used to add the final aesthetic touches. This also covers multi-stage polishing for the foam, conditioning and protective treatment for leather and high-gloss clear coating for composites to enhance their look and feel.

Every unit is Multi Point Checked to a 100%. The dimensional accuracy, mechanical fatigue resistance, electrical continuity and environmental emissions are tested to ensure the product complies to OEM dimensional quality requirements.

Custom molded EPP foam and heavy duty corrugated cartons help to ensure that products remain safe during transport. It is supplied with climate controlled absorption barriers and easy handling procedures to ensure that the wheel arrives pristine.
